My first thought was “frozen clutch plates” but the disassembly and reassembly would have addressed that. Perhaps is “was” frozen plates, but now it’s how it was reassembled. Are you sure the actuation lever was properly reassembled?

Regular fiberglass insulation works too, but gets carbon fouled and gross over time. The SS is less maintenance (and can be cleaned with brake cleaner).

They do look awesome. You can quiet them down by wrapping the baffle inserts with stainless steel wool and wrapping that with stainless wire, like safety wire. I’ve done it before and it works well.

That separator is part of the tail light assembly and should be secured to the tail light assembly with bolts.

I think time spent with the wiring schematic, and understanding the continuity of the outputs of your ignition switch, will enable to see if the switch is compatible with the harness.

Honestly, with a non-matching aftermarket ignition switch...who knows what's going on. It's all just guessing at this point.
