Could this simply be a neutral safety switch issue? Check the wires at the kick stand.

If the top box, side cases and brackets are a system, then yes let me know how much for all. I’ve been thinking about a new bike to take on trips…but if I had the ability to add cases to the FZ I might be able to uncomplicate my life.

Yeah, there is wear but it’s trivial. You mention that the plates are all within spec, but have they been checked for flatness? One warped plate can lock up the clutch.

Note that there are six each number 5 style and two each number 12 style friction plates and seven number 6 and one type 4 steel plates. Note their location…they have different thickness.

Just thinking out loud... Since this is a junkyard bike, it's very possible that the clutch plates are not correct, have too many plates...who knows. It is worth your time to base line everything in the clutch pack. Have you taken the time to place each plate on a flat surface to ensure that...

Is the clutch assembled correctly. Pay attention to order of everything…bearings, washers, spacers… Not that there are unique friction and stainless plates.

It’s too late now, but there is an easy way to “unstuck” a clutch using engine torque. It’s very simple: 1. With the engine running get the bike rolling with foot power (the Fred Flintstone method) 2. Put the bike in first gear 3. Rapidly open and close the throttle a few times to stress clutch...

My first thought was “frozen clutch plates” but the disassembly and reassembly would have addressed that. Perhaps is “was” frozen plates, but now it’s how it was reassembled. Are you sure the actuation lever was properly reassembled?
